Sorry, I was mixing up threads.

Turn off the PDF option, does the Word document create OK?

What version of RH?

not sure you are, just going back to this problem after months, Word doc generates OK, with or without creating a pdf at the same time, needs some cleaning up, the pdf never generates (lots of inline text warnings), RH 7

Support says:

Since you’re unable to generate PDF in RoboHelp 7, here are the possible
troubleshooting steps that we could do:

1. Make sure that you are already running on the latest version of
RoboHelp 7 (7.0.2). To check, go to Help > About RoboHelp HTML. If
you’re not running on 7.0.2 yet, please download the patch from the link
below:
http://www.adobe.com/support/robohelp/downloads.html

2. Open Microsoft Word 2003. Go to Tools > Macro > Security and change
Security Level to Low.
3. Launch RoboHelp and generate PDF.
4. Single Source Layouts Pod in RH, right click on Printed Documentation
and choose New layout. Save the new layout and generate from there. See
if you would still get the same behavior.
5. If issue still persists, it’s possible that you have a corrupted
project. Please delete the xpj and the cpd file of your project. For
additional information about this, please refer to the link below:

Opening a Corrupt HTML Help Project
http://www.adobe.com/go/rb_34906

The step for RH X5 is still applicable for RH7.

Do you have administrator user account on your machine? Do you have any
previous version of RoboHelp installed on the same machine?

OK. Try it their way and then try it my way and let me know which one worked.

Also the developers tell me that it is not necessary to delete the XPJ in RH7 but what do they know?

:-)

tried Adobe way first, tired Peter's way next, no such luck

this really angers me because it is creating a pdf is one of 4 reasons we bought RH: though it is a market leader and does create the classic chm files, RH doesn't import Word docs smoothly or create a pdf, which means lots of extra editing!

How big is the project zipped up and are you willing to let me see it?

Don't send until requested.

Are you using the PDF program that ships with RH or the full Acrobat?

Stay cool. It might not be RH! Let's establish what's wrong first.

1.7 KB, yes, I won't send it, trying to create pdf from RH 7 HTML, I can create Word doc from RH and then generate a pdf, but that requires some addtional formatting (all pictures and headings need spacing, etc.), I am trying to be cool, but our graphic artist formats the pdf in InDesign, which causes a lot of complaining and makes me look bad since I wanted RH to create the chm instead of the free MS HTML Workshop, thanks again for all your help

You didn't say which version of Acrobat you are using, the one supplied with RH?
