I am in the same situation as John T. The largest run of discs that I have ever had to do was 10 ea. for a set of 8.
I know that both Neil Wilkes and Jeff Bellune do replication runs, and will likely be able to offer some info. There are others, too, who use replicators.

1. Burn the DVD in Encore, and then read the DVD back into Gear (seems a bit clunky and prone to errors?)
OR
2. Burn an Image (iso) from Encore, import that into Gear (you have to select that it is DVD-video and I think the layer break point)
OR
3. Burn DVD folder from Encore then import that into Gear, and select the layer break point
One other thing, if I am sure that the layer break has been correctly created on a DVD burn from Encore (and I have no reason do doubt it, after recent tests), is there anything wrong with finding it (the layer break) - using the function in Gear to find it - and then putting that figure into Gear if I was to use option (2) or (3) above??
One final thing - if sending by DDPimages by FTP is not an option, is it more reliable/acceptable to burn the DDPi to a DVD or put on a memory stick for the factory?
Any advice greatly received.

Hi Daniel.
Sorry to have taken so long getting back to you.
Your best bet is to create a folder from Encore and use that to make the DDP files in GPME.
One word of caution - do *not* under any circumstances use CSS copy protection out of Encore.
You'll be sorry of you do, as the SSCRST/DDP combo used is an odd one.
If CSS is required, create a clean project in Encore, export to a DVD folder, and add CSS in GPME.
GPME should detect a correctly set Layer Break, However, it is not always so as the Encore Layer Break dialogue is somewhat flaky.
The best alternative is to take a side trip through PGCEdit (donationware) and set it there - Gear will detect this.

I thought that the folder option from Encore - then GPME for DDP - was probably the best so on Tuesday I did make a master using exactly the route you suggested. I've never bothered with copy protection - because I thought it might be a problem, though perhaps I should consider it in the future??
Luckily on this project, the layer break position was identical between the DVD written in Encore and read in GPME and the image from Encore put into Imgburn, so I had no doubt that it would be OK. (though somehow it was 50/50) bit of luck I guess.
I will have a look at the other project where the two programs didn't seem to suggest the same break position - perhaps I just misread it? and have a look at the PGCEdit as you have suggested.
